The original patterns are 8″ tall and are made of plywood tacked on both sides of pine boards. These appear to be very old, but there is a complete set of characters and most of the shapes are intact. Some letters have problems with the ends of the shapes breaking off.
I cut the intermediate patterns at 4″ on poplar using both sides of the wood. Poplar is quite easy to cut but sometimes the pointy ends of the shapes split off along the grain. I have to be very careful with where the router enters the edges of the pattern.
I chose to make Shadow because I have a large quantity of 12 line Shadow sorts that were nearly complete fonts. This photo shows a mixed box of Shadow. The darker letters are cut from some type of wood that is not Maple. The lighter characters were the replacement characters that I cut to fill in the font.
